I still think that the spiral layout is best (even a two-tube spiral). It involves less 180 degree PEX bending.

Have you tried replacing the dimmer with just a switch?

Dimmer switches never give you 100% on, it's something like 95% on.

Might be worth a try.

I'm amazed at the % of aluminum you have covering the floor!

Warmboard also has a high % of aluminum coverage (100%), but it cost an arm and a leg AND it only comes in 12" spacing....

If you know some machinists who create a lot of aluminum swarf (they'll likely give it to you for free), you could wash the oil off with dish detergent and mix it with some casting...
